Default Reuse Front Axle Housing?

After stripping down my FJ40 front axle for a rebuild, I can tell it's taken a pretty good beating over the years. Some of it's just cosmetic, but the groove in the knuckle ball has me concerned. Would you reuse it or find another housing?

1. Groove in the knuckle ball where the wiper seal appears to sit
2. Hogged out leaf spring pin hole on the spring perch
3. Rock rash on the front diff

On the knuckle, how clean are those areas where the smaller bearing races go? I can't tell in the pic if that's dinged up, but that would be a deal killer for me, moreso than the wiper area. Nice thing on a part time truck is that grease is going to sit around a lot more, won't get churned up until you pop it into 4- so you could get by with a poorer seal there technically, though worst case it could let more water in I guess. But how much more? probably wouldn't worry about it.

I wouldn't sweat that spring pin hole. I think the technical term is "wallered" though.. wonder why that happened? You could get a bigger nut or something for the pin though if you're worried about it? I don't think I would be, I think it's all in the U-bolts.

And the only concern I have with that diff is can you get the bolt out, and will it seal. Can you replace it with a new bolt, one with an allen wrench? Those are often lower than the standard 24mm, so you're protected a little bit from future rocks.

Just one opinion... there will be more!

The metal where the trunnion bearing races sit looks great, just a little dirty still. When I removed the old races they were still sitting in there nice and tight, no slop going on there!

Regarding the spring hole pin, I figured I could just weld it back up and redrill it. The U-bolts were still tight when I removed them, I'm guessing at some point they were loose which allowed the spring pin to move around too much?

It shouldn't be an issue getting out the old drain plug as I was still able to get a socket on it. Worse case I can weld a nut on the drain plug and remove it that way. Once I get the plug removed I'll run a dremel on the inside of the metal ring protector to clean things up a bit. I'll certainly consider swapping out the hex drain plug with an allen wrench style, seems like a no-brainer since it's close to the rocks. There's also a good sized dent in the diff, it should be easy enough to just pop out from the inside using a little heat and a BFH.

Just in case, you may want someone like Redline who have a jig for doing cut & turns to check your ousing to make sure the kncukle balls or housing tubes arent bent. Those units are strong but your housing shows a lot of signs of having been hammered over the rocks.

If you plan on doing a lift kit, you may even want to have Redline do a cut & turn now while it is all torn down. This way you can have the proper pinion angle & caster on the front with a lift kit.

I'm planning on going either 2.5" or 4" SUA, I didn't think cut and turn would be necessary unless I went SOA?

Throwing the axle in a jig would certainly be a good idea to check for squareness, I may just do that.

2.5 no problem. Everyone I know that did a 4" lift kit hates the ride quality because the springs are so stiff. The SOA will give you the same lft but retain a smooth ride. But it does require other changes to do it right.
